Mailer Boxes or Tuck Boxes: Choosing a Starting Point

By ODO Packaging Team

ODO Packaging custom mailer boxes

The right box structure depends on how a product is displayed, handled and delivered. Mailer boxes and tuck boxes are useful starting points, but the final choice should also consider the product weight, board specification, packing method and distribution route.

Think about the journey

A retail carton may sit inside a separate shipping carton. A direct-to-customer pack may need a structure suited to its delivery journey. Tell your packaging team whether the box is intended for shelf presentation, an unboxing experience or use inside an outer shipper.

Compare opening and packing

A mailer commonly uses a hinged opening and folded side panels. Tuck cartons use flaps that close into the carton. Both structures can support custom printing, but the available print area and assembly steps differ. Review these details with the people who will actually pack your orders.

Include the product and artwork

Provide dimensions, quantity and photographs before settling on a structure. If an insert is needed, include that in the brief. Keep essential information away from folds and closures and review the dieline before approving artwork.

Choose through a project review

A visual mockup can help compare branding and opening direction. A physical sample may be appropriate when fit or handling needs closer review. Discuss the complete pack with ODO so the proposed structure matches your intended use.
